Abstract

The Coal-Fired Power Plant (CFPP) Java IV is one of the largest capacity power plants in Indonesia, along 5.2-kilometer coal transportation from Jetty to Bunker, managed by the Coal Handling System (CHS). To meet the GREEN PROPER target for 2026, the company needs to implement energy efficiency measures as one of the supporting points. The United Nations Industrial Development Organization (UNIDO) provides energy management guidelines based on ISO 50001 for the industrial sector. These guidelines identify the main energy user within CHS, that is the conveyor system. The operation of long conveyor system with varying elevations, large area, unstable wind and weather conditions leads to increased intermittent frequency and fluctuating tonnage, affecting energy consumption fluctuations. The application of multivariate regression analysis might investigate the independent variables that directly impact the energy consumption of the conveyor system. Data collection was carried out from April to June, with May being the period during roller replacement activities were conducted, researched as one of the variables affecting the conveyor system's energy consumption. To enhance energy consumption effectiveness, the addition of three skilled technicians can improve the quality of preventive maintenance (PM), reducing facility breakdowns by 80% and potentially saving up to 33,184.26 kWh per month. The optimal tonnage duration per day to minimize energy consumption while meeting the coal transportation needs of 22,000 tons per day is consecutively 0.30, 2.56, and 13.30 hours at tonnages of <1000, 1000-1200, and 1200-1400 tph, potentially saving up to 9,462.44 kWh per month. Additionally, the scenario of replacing rollers older than two years, comprising 2% of the total, could save up to 16,997.44 kWh per month. Implementing Lean Six Sigma concepts in CHS operations has the potential to save energy by reducing sequence start delays by 6,826 kWh or equivalent to Rp6,804,061. Meanwhile, potential energy savings from increasing operational time effectiveness according to ideal duration is 13,445 kWh or equivalent to Rp13,401,656 per month.
